5. Secure the fuel filter to the fuel filter bracket

with the strap and the cap screw; then start the

engine and inspect the fuel hoses and filter for

any signs of leaks.

Fuel Filter 

(1100 cc Z1)

„ NOTE: The fuel filter should be replaced every
5000 miles.

„ NOTE: Before removing the fuel filter, take note
of the filter inlet and outlet for installing purposes.

REMOVING/INSPECTING

1. Open the left-side access panel; then remove the

fuel filter from the bracket.

2. Remove the hose clamps and discard; then

slowly remove the fuel hoses from the fuel filter.

Dispose of the excess fuel from the filter prop-

erly.

3. Inspect the fuel lines thoroughly for any signs of

cracking, cuts, or wear points.

INSTALLING

1. Place the new hose clamps on the fuel hoses;

then with the fuel pump inlet and outlet noted,

connect the fuel hoses to the fuel pump. Secure

with the hose clamps.

2. Secure the fuel filter to the fuel filter bracket;

then start the engine and inspect the fuel hoses

and filter for any signs of leaks.

! WARNING

Since the fuel supply hose may be under pressure,
always wear safety glasses when removing the fuel
hoses. 

! CAUTION

Since the fuel supply hose may be under pressure,
remove it slowly to release the pressure. Place an
absorbent towel around the connection to absorb
the fuel.

Fuel Pump

REMOVING

1. Using a gasline hose equipped with a one-way

check valve, drain the gas from the gas tank.

2. Remove the hardware securing the console (see

Section 7); then remove the console and set

aside.

3. On the T660 Turbo Trail model, remove the nuts

(located in the tool box) securing the seat to the

tunnel.

4. On the T660 Turbo Trail model, lift the seat up

and backward enough to access the fuel pump

connections and wiring.

„ NOTE: On the Bearcat W/T models to access the
wiring and gasline connections, it will be neces-
sary to remove the seat, to remove the two cap
screws, washers, and lock nuts securing the gas
tank to the seat-base, and to slide the gas tank
backward.

! WARNING

Whenever any maintenance is performed on the fuel
system, there should be no welding, smoking, open
flames, etc., in the area.

5. Remove the wiring harness from the fuel pump.

6. Remove the clamps securing the two gasline

hoses. Label the gasline hoses “supply” and

“return”; then remove the hoses from the fuel

pump.

7. Using Fuel Pump Socket Wrench (p/n 0644-

364), remove the retaining nut securing the fuel

pump to the gas tank.

8. Carefully remove the fuel pump and fuel pickup

from the gas tank.

INSTALLING

1. Carefully place the fuel pickup and fuel pump

into the gas tank making sure the fuel pickup is

properly positioned on the bottom of the gas

tank with the longer section of the pickup

toward the rear of the gas tank.

2. Making sure the fuel pump housing seal is prop-

erly positioned, secure the fuel pump to the gas

tank with the existing retaining nut using Fuel

Pump Socket Wrench (p/n 0644-364). Tighten

securely.

3. Connect the fuel pump wiring harness.

4. Connect the “supply” and “return” gasline hoses

to the proper fuel pump fittings. Secure the

hoses with the existing hose clamps. Tighten

securely.

5. On the T660 Turbo Trail model, move the seat

forward and secure the rear of the seat to the

tunnel with existing hardware.

„ NOTE: On the Bearcat W/T models, secure the
gas tank to the seat-base with existing hardware
and install the seat.

6. Install the console using existing hardware (see

Section 7).

REMOVING

„ NOTE: Using a gasline hose equipped with a
one-way check valve, drain the gas from the gas
tank. 

„ NOTE: To access the fuel pump, it will be neces-
sary to remove the air silencer. Proceed to Section
3 - Servicing Air Silencer (1100 cc Z1) sub-section
and follow steps 1-8 of REMOVING.

9. Compress the clip on the gasline hose connector

and remove the hose from the gas tank; then dis-

connect the vent hose.

! CAUTION

Since the fuel pump hose is under pressure, remove
the hose slowly to release the pressure. Place an
absorbent towel around the connection to absorb
fuel.

! CAUTION

The gasoline supply hose may be under pressure.
Place an absorbent towel around the connection to
absorb gasoline; then remove the hose slowly to
release the pressure.

„ NOTE: After the gas tank vent hose has been
removed, it is advisable to plug the hose outlet of
the gas tank to avoid gas leakage.

10. Remove the wire clip securing the fuel pump to

the gas tank.

11. Using a flat-blade screwdriver, pry upward and

evenly on the two tabs of the fuel pump until the

pump is released from the gas tank; then remove

the pump.

INSTALLING

1. Install the fuel pump into the gas tank; then push

down evenly on the tabs of the pump until it is

properly seated into the gas tank.

2. Install the wire clip securing the fuel pump to

the gas tank.

„ NOTE: Before placing the gas tank into position
on the chassis, install the gasline hose to the tank,
push down on the connector until it snaps into
place, and route the vent hose to its proper posi-
tion as noted during removing.

„ NOTE: To finalize this procedure, it is necessary
to install the air silencer. Proceed to Section 3 -
Servicing Air Silencer (1100 cc Z1) sub-section
and follow steps 5-12 of INSTALLING.

! CAUTION

Make sure the gasline hose is properly locked to
